Research on Diamond-Like Carbon Coatings for Low-Friction Valve Lifters

One important development area for obtaining better fuel economy is to reduce mechanical friction losses in engine components. The valvetrain is a significant source of mechanical friction loss in an automobile engine, especially at low speeds where fuel economy is most important. This paper describes the potential use of diamond-like carbon (DLC) coatings at the cam/follower interface in a bucket-type valvetrain. Using a pin-on-disk tester, a motored valvetrain friction apparatus and a bench test rig, the frictional performance of DLC coatings was tested. Experimental data indicate that under a lubricated condition, DLC coatings produced by a plasma CVD (chemical vapor deposition) technique did not show a sufficient effect on reducing friction (only a 20-25% reduction) contrary to our expectations. DLC coatings prepared by arc-ion plating and containing less hydrogen showed superior frictional performance compared with CVD-DLC coatings under a lubricated condition.

Research and Development Work on Navigation Systems at Nissan

Nissan is offering navigation systems in some domestic production models. These systems, which show drivers the vehicle's present location on a CRT map display, free them from anxiety about getting lost when traveling in an unfamiliar area. It is expected that future navigation systems will incorporate two key capabilities. One will be a route guidance capability, which will not only indicate the present location but also select the optimal route to the intended destination and guide drivers there by indicating which direction to take at each intersection along the way. The second capability will be a communications link with the roadside infrastructure for receiving outside information such as traffic congestion data and incorporating that information into route guidance. Nissan has established the core technologies of these navigation capabilities in the past ten years through the development of conceptual prototypes and experimental systems in government-sponsored projects.

Prediction of Crank Pin Journal Temperature Based on the Oil Flow Rate

Improving the durability and reliability of crankshaft bearings has become an important issue for automotive engines recently because of conflicting demands for lower fuel consumption and higher power output. This study focused on the connecting rod big-end bearing which is subjected to harsher operating conditions on account of these requirements. It is known that the crank pin journal temperature is an indicator of big-end bearing seizure. Having a simple method for predicting the crank pin journal temperature with the required accuracy at the design stage is indispensable to efficient engine development. In this study, analyses were first conducted to determine the oil flow rate at the big-end bearing which is a major determinant of the crank pin journal temperature.

Reduction of greenhouse gases or CO2 is the global issue for sustainability. City of Yokohama, where 3.7 million people live, established the Yokohama Climate Change Action Policy “CO-DO30”, aiming to cut down on greenhouse gas emissions by over 30% per person by 2025, and by over 60% by 2050. “CO-DO30” includes 7 areas of approaches, such as Living, Businesses, Buildings, Transportation, Energies, Urban and Green, and City Hall. To achieve this challenging target, practical and effective action on transportation area is definitely required, because it emits 20% of total greenhouse gas emission in the city. In 2008, City of Yokohama and Nissan jointly started YOKOHAMA Mobility “Project ZERO” (YMPZ), a 5-year project aimed at realizing “Eco-Model City, Yokohama”.

Potentiality of the Modification of Engine Combustion Rate for NOx Formation Control in the Premixed SI Engine

In order to study the potentiality of the modification of the combustion rate for NOx formation control in the spark ignition (SI) engine, the authors first developed a new mathematical model by assuming the stepped gas temperature gradient in the cylinder. The predicted results from this new mathematical model show good coincidence with the experimental data. Second, the authors discuss the effects of the modification of the combustion rate on NOx formation using the new mathematical model. It was concluded that NOx formation in the premixed SI engine would be essentially determined by the specific fuel consumption only, regardless of any modification of the engine combustion rate.

Potentiality of Small DI Diesel Engines Under Consideration of Emissions and Noise Control

The potentiality of direct injection (DI) diesel engines for passenger cars has been examined by comparing the characteristics of fuel consumption, exhaust emissions and noize levels between a turbocharged DI diesel engine and a turbocharged IDI diesel engine with the same displacement, 4 cylinders and 2 liters. It was observed that improved fuel consumption was obtained as the engine load increased, namely, 10 - 15% in the higher load range and 5 - 10% in the partial load range. In comparison to the IDI engine, the exhaust emissions of the DI engine tended to contain two or three times higher NOx and HC, and also about 30% higher particulates. Further, the noise levels of the DI engine were approximately 2 - 4 dB (A) higher than those of the IDI engine.

Positioning System with Vision Sensor for Automatic Arc Welding

This report describes an arc-welding robot system with a vision sensor which Nissan Motor Co., Ltd. has introduced to automate the arc welding line for truck frames. Developed in-house, this system is now in operation on the arc welding line for Nissan Truck frames at Nissan's Kyushu plant. In developing the system, primary emphasis was placed on assuring practicality and high reliability. Included among the prominent features of the system is the capability to detect the welding line of thin panels with a high degree of accuracy and to calculate corrections when needed. To assure the high speed and reliability needed for the production line, the robot and sensor are separated, and the vision sensors are placed at fixed positions. Detection of the welding line and transmission of data to the robots to correct their positions are completed just prior to welding, so as to avoid the effects of noise and the arc flash during welding.

Performance and Exhaust Emissions of Nissan FFV NX Coupe

The FFVs under study operates on either M85 or M0 or any mixture of the two. Nissan has been actively conducting reseach and development on flexible fuel vehicles (FFVs) to explore the possibilities for long-range energy conservation and air quality improvement. The engine converted for use in these FFVs is a 1.6 liter, four-cylinder in-line powerplant, with dual overhead camshafts and four valves per cylinder. It employs the Nissan Variable valve timing Control System (NVCS). The fuel sensor for measuring the methanol concentration in the fuel has been improved both in terms of accuracy and durability. This paper describes the engine performance and exhaust emission levels (formaldehydes unburned methanol and HC emissions) obtained with both M85 and M0.

On-Line Painted Thermal Plastic Exterior Body Panels for Nissan Be-1 and Application to CAE

This paper describes the plastic body panels developed for the Nissan Be-1 which was released and put on sale in Japan in January 1987. The panels include four body parts: left and right front fenders, front apron and rear apron. They are made of a thermoplastic resin and are produced by injection molding. The top paint coat can be sprayed on all four panels simultaneously with other steel body panels. The panels provide a high-quality appearance that is in no way inferior to the paint quality of steel panels. This is true during initial use as well as over long periods of time. Besides providing weight reductions, they also deliver improved resistance to impacts. CAE process was applied to develop these panels and proved to be quite effective.

Numerical Simulation System for Analyzing Fuel Film Flow in Gasoline Engine

A new numerical simulation system has been developed which predicts flow behavior of fuel film formed on intake port and combustion chamber walls of gasoline engines. The system consists of a film flow model employing film thickness as a dependent variable, an air flow model, and a fuel spray model. The system can analyze fuel film flow formed on any arbitrary three-dimensional configuration. Fuel film flow formed under a condition of continuous intermittent fuel injection and steady-state air flow was calculated, and comparison with experimental data showed the system possessing ability of qualitative prediction.

Numerical Analysis of Combustion in Gasoline Compression Ignition Engines

A new auto-ignition combustion model for performing multi-zone engine cycle simulations has been developed to investigate the characteristics of compression ignition combustion in gasoline engines. In this combustion model, the auto-ignition timing is predicted with a modified shell model and combustion speed is calculated with a three-region (burned, ignited and unburned) model. Engine cycle simulations performed with this model were used to analyze the effect of engine operating parameters, i.e., temperature and air-fuel distributions in the cylinder, on combustion characteristics. It was found that the air-fuel distribution in the cylinder has a large impact on combustion characteristics and knocking was prevented by creating a fuel-rich zone at the center of the cylinder under high load conditions. The fuel-rich zone works as an ignition source to ignite the surrounding fuel-lean zone. In this way, two-step combustion is accomplished through two separate auto-ignitions.

Novel Microsurface Machining Techniques for Improving the Traction Coefficient

This study examined methods of machining a microsurface texture on the surface of the rolling elements of a toroidal continuously variable transmission (CVT) for improving the traction coefficient. The microsurface texture of the toroidal surfaces consists of tiny circumferential grooves (referred to here as micro grooves) and a mirror-like surface finish similar to the rolling surface of bearings. Hard turning with a cubic boron nitride (cBN) cutting tool, grinding with a cBN wheel and micro forming were applied to machine the micro grooves. The results made clear the practical potential of each method. A micro forming device was also developed for use in actual production. A mirror-like surface finish and micro crowning of the convex portions of the microsurface texture were simultaneously executed by superfinishing them with a fine-grained elastic superfinishing stone.

Car makers are working hard today to shorten development and production lead times through the use of flexibile manufacturing systems(FMSs)to meet diversified and individualized customer requirements. To achieve this goal, Nissan has been developing many kinds of new technologies and systems such as: (1) the intelligent body assembly system for body assembly processes; (2) a press die stamping simulation method and unified database for press die manufacturing; (3) a robot and facility teaching system using CAD data; (4) an automated assembly line for trim and chassis assembly operations. These new FMS methods have been implemented in many manufacturing areas, including the stamping shop, body assembly shop, painting shop and trim and chassis shop. This paper focuses mainly on the intelligent body assembly system as a typical example of the new production systems and technologies being developed at Nissan.

Nissan Oil Econometer Permits the Measurement of Engine Oil Consumption

A technique has been developed which permits the determination of engine oil consumption on an instantaneous basis. The procedure uses the sulfur in the oil as a tracer. The concentration of sulfur compounds in the exhaust gas is determined using a Flame Photometric Detector (FPD). Special modifications of the FPD reduce the interference of other gases and improve the accuracy of the instrument. Although the unit is operationally simple, its abilities to measure continuously and respond quickly allow it to surpass conventional methods for measurement of oil consumption.

Nissan Motor Company’s New 2.0 Liter Four-Cylinder Gasoline Engine

A new 2.0 liter 4-cylinder gasoline engine has been designed and developed for light weight front-wheel drive vehicles. In developing this new engine, the major target was to improve fuel economy, and this was achieved by minimizing the engine weight, reducing mechanical friction loss and improving combustion efficiency. Major problems that had to be solved included assuring the durability of component parts, and reducing the noise and vibration caused by minimizing the weight of the engine structure. The basic concept of the Nissan NAPS-Z engine, which is fast burn combustion with a two-point ignition system, has been used and further improved in the new engine. To develop this new engine, all component parts were newly designed using computer design analysis techniques, and thecked by extensive testing. This paper describes the design characteristics of the basic engine components and structures, and discusses the significant development factors.

This paper describes the Nissan R01A model automatic transmission, focusing in particular on the basic design concept, control system and the various control techniques it incorporates. This 4-speed transmission, installed in Nissan's rear-wheel-drive vehicles, was designed from the ground up and significant construction and control mechanism improvements were made over the former conventional model. With a compact gear arrangement consisting of two sets of planetary gears, this transmission features a new electro-hydraulic control system which not only provides optimum shifting and lock-up points, but also modulates the hydraulic pressure electronically to achieve superior shift quality. Control over the transmission is integrated with engine control to deliver improved driveability and better fuel economy. Different transmission variations have been developed to create a versatile lineup for rear-wheel-drive vehicles.

New PM Valve Seat Insert Materials for High Performance Engines

Internal combustion engines experience severe valve train wear and the reduction of valve seat and seat insert wear has been a long-standing issue. In this work, worn valve seats and inserts were examined to obtain a fundamental understanding of the wear mechanisms and the results were applied in developing new valve seat insert materials. The new exhaust valve insert material for gasoline engines is a sintered alloy steel containing Co-base hard particles, with lead infiltrated only for inserts used in unleaded gasoline engines. The new intake valve insert material for gasoline engines is a high-Mo sintered steel, obtained through transient liquid phase sintering and with copper precipitated uniformly. This material can be used for both leaded and unleaded gasoline engines. Valve and valve seat insert wear has long been an issue of concern to engine designers and manufacturers.

New Fuel Injection Method for Better Driveability

In our new fuel injection method, the injector for each cylinder is triggered twice per combustion cycle. The first injection is triggered as early as possible to obtain a good fuel mixture quality. The second injection is triggered as late as possible and as close to the intake valve opening so as to obtain a constant air-fuel ratio even during rapid acceleration. Furthermore, in order to prevent, misfire, timing is calculated based on the fuel amount when the fuel injection occurs. Driveability is improved over a wider range of driving conditions while maintaining good fuel economy and omission control.

The engine cooling system is required to provide much higher performance today owing to the improved power output of engines and the trend toward a more compact engine compartment. For front engine/rear drive vehicles equipped with a fluid coupling drive fan, one of the main problems that must be dealt with is the rise in coolant temperature during idling. This paper presents a new method to simulate the engine coolant temperature under idling condition, and an improved engine cooling system that features a totally redesigned fan blade for maximum efficiency. This new system, consisting of a high performance cooling fan shroud and coupling, achieves a substantial noise reduction and contributes to fuel economy and power output improvements.

New Copper Alloy Powder for Laser-Clad Valve Seat Used in Aluminum Cylinder Heads

A copper alloy powder composed of Cu-14Ni-3Si-2V-2Cr-1.5Fe-1Al-0.5P has been developed for application to laser-clad valve seats. Laser-clad valve seats offer several advantages such as higher engine output and improved fuel economy owing to lower valve head temperature and an increased intake throat diameter compared with conventional press-fit valve inserts made of ferro-based powder metal. Previously, a material having a principal chemical composition of Cu-12Ni-10Co-3Si-2V-2Nb-1.5Fe-1Al was developed to obtain large hard intermetallic compounds. The microstructure of this material is formed by a two-liquid separation reaction, which has been applied to powders of different chemical compositions for laser-clad valve seats of production engines. Although this material shows superior valve seat wear resistance, it has certain drawbacks, including the high cost of the powder, high probability of microcrack formation and low machinability of the laser-clad layer.
